Boeing 747-8 Manufacturing Flaw Delays US Air Force's Next Presidential Aircraft

The US Air Force's next presidential aircraft, the VC-25B, is facing delays and technical issues due to a manufacturing flaw in the Boeing 747-8. The two planes, originally built for Russian airline Transaero before being acquired by the US Air Force in 2017, have required extensive structural repairs due to cracks found in fuselage stringers.

The problem was not unique to the VC-25B program, as similar cracking had been identified on commercial 747-8s. The Federal Aviation Administration (FAA) attributed the issue to excessive sustained internal stresses associated with gaps at stringer splice locations that were either not shimmed or had shims outside engineering requirements.

The Air Force and Boeing have assessed the cracking and determined it does not create an immediate safety concern, but repairs are still ongoing. The program has already been delayed several years, with the first aircraft now expected in 2028 instead of its original target date.
